I just got a new Baratza Vario as an upgrade from a Rocky. The geek in me loves the interface and tweakable settings, etc.
When I first fired it up, I was running it and adjusting the grind settings. I noticed as I got the right hand coarse adjustment towards the Fine setting that instead of making the "strained motor" noise the manual alluded to, it would make a nastier metal on metal noise. I could not even get to 3 without it sounding pretty nasty. I followed the "adjusting the grind fineness" steps with the giant-handled hex tool to loosen things so it did not make the nasty noise, but it took more than 20 full turns of the adjusting tool. After turning and turning, I wondered whether there was something trapped in the burrs causing the noise, so I took them apart to look. Most of the burr surface is a brown colour, but the "toothiest" part of the burrs look like exposed metal as if the brown coating was ground off. Is this normal? Or is this a result of the nasty noise I was hearing?
Also, believe it or not, I cannot get it to grind coarse enough! I have loosened the settings so that the fine setting now makes the motor strain noise as per the manual. When I use the grinder on its Coarse setting to make electric drip or CCD pourover, it is still too fine a grind on the coarsest setting.
So do I just keep backing off on the grind adjuster? Its starting to feel "loose" as if its getting unscrewed too far and I am concerned something is going to come apart if it runs out of teeth...

Robin, perhaps the upper burr was incorrectly installed at the factory. Make sure you now have it installed as per the manual. If you are not able to get coarse after grinder at least a 1/2 pound on the drip setting, I'd call Baratza. That is, assuming yo0u've got the adjustment using the tool calibrated properly, as you alluded to.
